I used an old bleach bottle that was donated to me by a fellow cc'er, works well with a bit of experimentation into shape and fittings etc.
Prototype was a plastic milk bottle.

It looks like experimenting with random plastic bottles may the way forward and I think I have some black vinyl dye somewhere too.

Saying that, I actually like the sauce bottle flap, although I'm more of a brown sauce fan personally.

I think the Brompton one might be *slightly* too soft a material - on my Brompton, a strong headwind will force it out of shape. I've seen numerous recommendations for tractor/truck inner tube, or damp proof membrane - can't say I've tried either though.
Yep, the Brompton mudflap is quite thin and floppy although the material itself feels really strong and resistant to tearing. On my rando bike I curved it along the inside of the mudguard and attached it to the mudguard stays, which gives it a curve which makes it hold it's shape, even into a strong headwind.
