turns out it was the gear cable! It was running on one of the springs on the front mech and when under load it was jumping between grooves in the spring. Which raises more questions than it answers, as that would mean the frame was bending?! I'll get a pic later on.

It depends - if there is no obvious damage to the frame and it doesn't feel odd then I wouldn't worry about it. Show us the pic anyway though :-)

There's quite a lot of power going through the frame via the bottom bracket, enough for the frame to deflect noticeably. I had a frame where the clearance between the crank and the chainstay was really tight. When I pedalled out of the saddle the crank would clip the chainstay - irritating noise and damaged the paintwork. So yeah, I would assume between the frame deflecting/bending and all the vibration it would be easy for the the cable to move between the grooves on a spring.
